Characterizing Galling Conditions in Sheet Metal Stamping

Multiple experimental studies were performed on galling intiation for variety of tooling materials, coatings and surface treatments, sheet materials with various surface textures and lubrication. Majority of studies were performed for small number of samples in laboratory conditions. In this paper, the methodology of screening experiment using different combinations of tooling configurations and sheet material in the lab followed by the high volume small scale U-bend performed in the progressive die on the mechanical press is discussed. The experimental study was performed to understand the effect of the interface between the sheet metal and the die surface on sheet metal flow during stamping operations. Aluminum sheet AA5754 2.5mm thick was used in this experimentation. The sheet was tested in laboratory conditions by pulling between two flat insert with controllable clamping force and through the drawbead system with variable radii of the female bead.

Gap Adjustment Strategy for Electromechanical Brake System Based on Critical Point Identification

Abrasion of the Electromechanical brake (EMB) brake pad during the braking process leads to an increase in brake gap, which adversely affects braking performance. Therefore, it is imperative to promptly detect brake pad abrasion and adjust the brake gap accordingly. However, the addition of extra gap adjustment or sensor detection devices will bring extra size and cost to the brake system. In this study, we propose an innovative EMB gap active adjustment strategy by employing modeling and analysis of the braking process. This strategy involves identifying the contact and separation points of the braking process based on the differential current signal. Theoretical analysis and simulation results demonstrate that this gap adjustment strategy can effectively regulate the brake gap, mitigate the adverse effects of brake disk abrasion, and notably reduce the response time of the braking force output. Monitoring is critical to accurately control EMB clamping force.

Identification of Low Vibration Damping Areas on Automotive Door Panel and Improvement Using Natural Fibers

Vibrations constitute a pivotal factor affecting passenger comfort and overall vehicle performance in both Conventional Internal Combustion Engine (ICE) vehicles and Electric Vehicles (EVs). These vibrations emanate from various sources, including vehicle design and construction, road conditions, and driving patterns, thereby leading to passenger discomfort and fatigue. In the pursuit of mitigating these issues, natural fibers, known for their exceptional damping properties, have emerged as innovative materials for integration into the automotive industry. Notably, these natural fiber-based materials offer a cost-effective alternative to traditional materials for vibration reduction. This research focuses on evaluating natural fibers mainly hemp, jute and cotton fibers for their damping characteristics when applied to a steel plate commonly used in the automotive sector.

Parameter Identification of Hyper-Elastic Model Based on Improved PSO-BPNN

Rubber mount as an important element can reduce the vibration transmitted by the engine to the frame. And under small and medium deformation conditions, Mooney-Rivlin model can well describe the mechanical properties of the rubber mount. The accurate parameters of Mooney-Rivlin model are the basis of describing the mechanical properties of the mount. First, taking powertrain rubber mount as the research object, the influence of preload on the static characteristics of the mount is studied by the preload test rig. Second, Particle swarm optimization-Back propagation neural network (PSO-BPNN) model and Back propagation neural network (BPNN) model was established. After the number and step length of hidden layer neurons were determined, the prediction accuracy of the two models is compared.

Parameter Identification of Constitute Model of Glass Fiber Reinforced Polypropylene under Adiabatic Temperature Rise Loads

To characterize the stress flow behavior of engineering plastic glass fiber reinforced polypropylene (PPGF) commonly used in automotive interior and exterior components, mechanical property is measured using a universal material testing machine and a servo-hydraulic tensile testing machine under quasi-static, high temperature, and high strain rate conditions. Stress versus strain curves of materials under different conditions are obtained. Based on the measured results, a new parameter identification method of the Johnson-Cook (J-C) constitutive model is proposed by considering the adiabatic temperature rise effect. Firstly, a material-level experiment method is carried out for glass fiber reinforced polypropylene (PPGF) materials, and the influence of wide strain rate range, and large temperature span on the material properties is studied from a macroscopic perspective.

Exploring Natural Frequency and Damping in Coir-Rubber Polymer Composites for Vibration Control in Mobility Vehicles

This study delves into the dynamic properties of hybrid composite materials, specifically focusing on the natural frequency and modal damping characteristics of Coir Fiber-Rubber Particles Reinforced Polymer Composites (CRP). Comprehensive experimental investigations were conducted utilizing an FFT analyzer. Initial experiments involved the preparation of specimens with varying rubber content, ranging from 2% to 5%. Coir, known for its cellulose-rich composition, was selected due to its innate damping properties, making it highly effective in mitigating vibrations. The primary motivation behind this research is to provide cost-effective solutions for reducing vibrations in mobility vehicles, addressing challenges associated with passenger comfort, durability, and overall performance. The study yielded promising results, with CRP exhibiting substantial reductions in vibrations.

A Holistic Approach to Mitigating Warpage in Fiber-Reinforced Plastic Injection Molding for Automotive Applications

Fiber-reinforced plastics (FRPs), produced through injection molding, are increasingly preferred over steel in automotive applications due to their lightweight, moldability, and excellent physical properties. However, the expanding use of FRPs presents a critical challenge: deformation stability. The occurrence of warping significantly compromises the initial product quality due to challenges in part mounting and interference with surrounding parts. Consequently, mitigating warpage in FRP-based injection parts is paramount for achieving high-quality parts. In this study, we present a holistic approach to address warpage in injection-molded parts using FRP. We employed a systematic Design of Experiments (DOE) methodology to optimize materials, processes, and equipment, with a focus on reducing warpage, particularly for the exterior part. First, we optimized material using a mixture design in DOE, emphasizing reinforcements favorable for warpage mitigation.

Research on Insulation Resistance Monitoring and Electrical Performance Evaluation into Permanent Magnet Synchronous Motor Considering Humidity and Heat Factors

Focused on the permanent magnet synchronous motor (PMSM) used in electric, this paper proposes an online insulation testing method based on voltage injection under high-temperature and high-humidity conditions. The effect of constant humidity and temperature on the insulation performance has been also studied. Firstly, the high-voltage insulation structure and principle of PMSM are analyzed, while an electrical insulation testing method considered constant humidity and temperature is proposed. Finally, a temperature and humidity experimental cycling test is carried out on a certain prototype PMSM, taking heat conduction and radiation models, water vapor, and partial discharge into account. The results show that the electrical insulation performance of the motor under constant humidity and temperature operation environment exhibits a decreasing trend. This study can provide theoretical and practical references for the reliable durability design of PMSM.

Electrification is the future of the automotive industry and with the rapid growth of Battery Electric Vehicle (BEV) market, battery protection becomes more and more crucial. Side pole impact is one of the most challenging safety load cases. Rocker assembly, as the first line of defense, plays a significant role during the event. This paper proposes Cleveland-Cliffs Steel Tube as Reinforcement (C-STARTM) protection as an application for rocker reinforcement. For a component level assessment, three-point bending is used as a testing method to replicate pole impact. The performance is compared with aluminum baseline with respect to peak force and energy absorption. Test and CAE simulations have been performed and a well calibrated CAE model is utilized to predict the robustness of various steel designs using different grades, gauges and geometries.

Parameterization of an Electrochemical Battery Model Using Impedance Spectroscopy in a Wide Range of Frequency

The parameterization of the electrochemical pseudo-two-dimensional (P2D) model plays an important role as it determines the acceptance and application range of subsequent simulation studies. Electrochemical impedance spectroscopy (EIS) is commonly applied to characterize batteries and to obtain the exchange current density and the solid diffusion coefficient of a given electrode material. EIS measurements performed with frequencies ranging from 1 MHz down to 10 mHz typically do not cover clearly isolated solid state diffusion processes of lithium ions in positive or negative electrode materials. To extend the frequency range down to 10 μHz, the distribution function of relaxation times (DRT) is a promising analysis method. It can be applied to time-domain measurements where the battery is excited by a current pulse and relaxed for a certain period.

High load Operation of Lithium-Ion Batteries – Modeling Study on a LiFePO4 Graphite Cell

Modeling of lithium iron phosphate electrodes calls for appropriate extensions of established model approaches. An electrochemical pseudo two-dimensional and a single-particle model are enhanced to address the phase separating behavior of this material with a variable solid state diffusion model. A particle size distribution model tackles the heterogeneity of the electrode microstructure. Both models are embedded in a framework to describe multi-layer electrode designs featuring segregated material properties. The models are parameterized following literature replicating a good match with measured discharge curves at low, medium and high currents. A simplified version of the rigorous model shows the effort of reparameterization, the computational advantage of model order reduction techniques, the model accuracy and application scope.

Influence of Microstructure on CFD Simulation of Water Removal in a PEM FC Channel

Water removal from Proton Exchange Membrane (PEM) Fuel Cell (FC) mainly involves two phenomena: some of the emerging droplets will roll on the Gas Diffusion Layer (GDL), others may impact channel walls and start sliding along the airflow direction. This different behaviour is linked to the hydrophobic/hydrophilic nature of the surface the water is moving on. In this paper, the walls of the channel of a FC were characterized by applying optical techniques. The deposition of droplets on the channel wall led to an evaluation of the proper range for Contact Angle Hysteresis (CAH = 55° - 45°), and due to the high wettability of the surface, droplets dimension was defined with a dimensionless parameter B/H. Under high crossflow condition (15 m/s) a sliding behaviour was observed. The channel features determined through image processing were used as boundary conditions for a 2D CFD two phase simulation employing the Volume of Fluid (VOF) model to keep track of the fluids interface.

Polymer electrolyte membrane (PEM) fuel cells will play a crucial role in the decarbonization of the transport sector, in particular for heavy duty applications. However, performance and durability of PEMFC stacks is still a concern especially when operated under high power density conditions, as required in order to improve the compactness and to reduce the cost of the system. In this context, the optimization of the geometry of hydrogen and air distributors represents a key factor to improve the distribution of the reactants on the active surface, in order to guarantee a proper water management and avoiding membrane dehydration.

Magnetically Oriented Core Lamination Manufactured from Non-Oriented Electrical Steel Sheets

Soft magnetic cores of electric motors and generators are normally manufactured by stamping individual circular laminates from non-oriented electrical steel (NOES) sheets and stacking them layer by layer to reach the required height. The traditional lamination method can only achieve the average performance of the NOES since the magnetization is in all the directions of the sheet plane. Although NOES is ideal to have isotropic magnetic properties in all the directions of the sheet plane, commercially available electrical steel sheets always show apparent anisotropy in the rotating magnetization directions lying in the sheet plane. The anisotropy in magnetic properties not only causes fluctuations in the rotating magnetic field, but also leads to oscillations in electromagnetic torque, and thus needs to be minimized.

In the field of automobile development, sufficient structure strength is the most basic objective to be accomplished. Typically, method of strength analysis could be divided into static strength and dynamic strength. Analysis of static strength constitutes the major part of the development, but the supplement of dynamic strength is also dispensable to assure structural integrity. This paper presents a methodology about analyzing the impact strength of body structure based on a Multi-body Dynamics (MBD) and Finite Element Analysis (FEA) combined method. Firstly, the full vehicle MBD model consists of Curved Regular Grid (CRG) road model, Flexible Ring Tire (FTire) model and dynamic deflection-force bump stop model was built in Adams/Car. Next, Damage Initiation and Evolution Model (DIEM) failure criteria was adopted to describe material failure behavior.

Mechanical Property Analysis of Hyperbolic Structure: Compression Behavior, Energy Absorption Performance and Geometric Influence

Inspired by the cross-section of a beetle’s elytron, hyperbolic lattice with double-layered feature has received increasing attention in recent years. This paper aims to investigate the compression behavior and energy absorption performance of a truss-based hyperbolic structure. The quasi-static compression simulation for the hyperbolic structure has been performed and validated with a compression test. Through compression simulation and test, the hyperbolic structure proved to show obvious twisting effect. To explore the influences of the geometric parameters in the mechanical properties of hyperbolic structure, this paper has designed 13 cells with varied rotation angle, height, and rod diameter, and investigated the mechanical properties of these configurations.

Enhancement of Physical and Mechanical Attributes of a Natural Fiber-Reinforced Composite for Engineering Applications

A natural fiber based polymer composite has the advantage of being more environment-friendly from a life cycle standpoint when compared to composites reinforced with widely-used synthetic fibers. The former category of composites also poses reduced health risks during handling, formulation and usage. In the current study, jute polymer laminates are studied, with the polymeric resin being a general purpose polyester applied layer-by-layer on bi-directionally woven jute plies. Fabrication of flat laminates following the hand layup method combined with compression molding yields a jute polymer composite of higher initial stiffness and tensile strength, compared to commonly used plastics, coupled with consistency for engineering design applications. However, the weight-saving potential of a lightweight material such as the current jute-polyester composite can be further enhanced through improvement of its behavior under mechanical loading.

Mechanical response and energy absorption characteristics of origami-inspired honeycomb under quasi-static compression and dynamic impact

The origami structures have received increasing attention in recent years due to the high stiffness ratio and lightweight feature. This paper has proposed an origami-based honeycomb structure and investigated the mechanical properties of the structure. The compression response and energy absorption of the structure under quasi-static loading have been investigated experimentally and numerically. The numerical results closely matched the experimental results in terms of the compression force curve and deformation patterns. The effects of different structural parameters on the mechanical response and energy absorption characteristics were analyzed with the validated model. Finally, the comparative results show that the origami-inspired honeycomb structure, which is characterized by rotational folding mode under axial compression, has better performance in terms of mechanical response and energy absorption.

Hood Closing Characteristics in a Dual Hood Latch System

Certain sports utility vehicles (SUVs) utilize dual latches and gas struts in their hood design. This is primarily driven by the larger size of the hood and specific architectural requirements. These hoods can be securely latched either by a dynamic single stroke closing method or by quasistatic two stroke closing method. In dynamic method, the hood is closed with a single, high-velocity motion for the final primary latching, whereas in quasistatic method, force is initially applied for the secondary latching and then for the final primary latching. In this study, both the dynamic and quasistatic closing methods are compared in terms of closing force and velocity and hood over travel distance. A load cell is used for measuring the closing force, velocity meter is used for velocity measurement and a rope sensor is used for measuring the hood over travel distance.

The recent surge in platforms like YouTube has facilitated greater access to information for consumers, and vehicles are no exception, so consumers are increasingly demanding of the quality of their vehicles. By the way, the door is composed of glass, moldings, and other parts that consumers can touch directly, and because it is a moving part, many quality issues arise. In particular, the door panel is assembled from all of the above-mentioned parts and thereby necessitates a robust structure. Therefore, this study focuses on the structural stiffness of the door inner panel module mounting area because the door module is closely to the glass raising and lowering, which is intrinsically linked to various quality issues.
